Irrigation zone expansion adds watering coverage for landscape that the original system never reached — or that changed use since install. Done correctly, it starts with available flow and pressure, then adds valve capacity, pipe, heads or drip, and controller stations. Done cheaply, it tees into an existing zone and quietly ruins uniformity on both sides of the tee. Expansion is a flow-budget problem first: teeing a new lateral into a maxed zone starves both the old lawn and the new bed. Measure available flow and pressure, then add valves or redesign — do not steal gallons from neighbours on the same manifold.

Re-measure supply and inventory existing demand
Static pressure, flow rate and current zone loading are measured so spare capacity is a number, not a hope. Original as-builts are treated as suspects until verified. If the POC cannot support more concurrent flow, sequence zones rather than dreaming of simultaneous coverage. Write the target numbers and the plant or turf goal into the quote so success is testable.
Watch for: Expansion priced without a flow test. That quote is fiction waiting for dry tips.
Decide new zone vs split vs redesign
A true new area with different plant water needs usually wants its own valve. An overloaded existing zone may need a split more than a distant expansion. Sometimes both happen in one project. Update as-builts and controller labels the same day — future repairs depend on them. Reject fixes that only look good from the street while edges and far heads still fail.
Watch for: “Just add three heads to zone two.” Ask what that does to zone two’s precipitation and far-end pressure.
Confirm wire, controller stations and spare conductors
New valves need a control path. Spare wires pulled at original install are gold; missing spares mean a new wire run. Controller station count must cover the new valve. Flush and pressure-check new laterals before backfill so leaks are not buried optimistically. Seasonal ownership — filters, sensors, startup and winterization — is part of a complete install story.
Watch for: Assuming the old six-station clock can absorb infinite growth. Station math is hard.
Design emission devices for the new plant type
New turf gets matched spray or rotors; new beds usually get drip. Mixing the new bed onto a turf valve recreates the original design sin at a higher price. Pipe sizing and layout on the expansion should match precipitation rates intended for that plant type. If the site cannot supply the flow the design needs, say so before pipe goes in the ground.
Watch for: Spray on a mulched shade bed “to match the rest.” Match the plant, not the warehouse stock.
Trench, valve, pipe, commission
Utility locates, careful trenching or pulling, valve box placement, head layout or drip layout, then a full run of the new zone and a re-check of any zone that was modified. New valves need wire paths, box placement and logical station numbers on the controller. Handover photos of valve boxes, wire paths and filter locations save the next service call hours.
Watch for: No as-built update. Future you will cut the new lateral while installing a fence.
Program independent runtimes
The new zone gets its own schedule logic — soil, sun and plant type — not a copy of whatever zone was nearest on the dial. Inventory existing zone demand before promising coverage on new square footage. Write the target numbers and the plant or turf goal into the quote so success is testable.
Watch for: Cloning a lawn runtime onto a drip bed. Different emitters, different minutes.
Zone expansion pricing hinges on spare flow, wire path length, valve addition and whether the controller must be upgraded. A nearby bed on spare wire can be modest; a far side yard with no spares and hardscape crossings costs far more. Flow testing should precede any firm number.

Cutting into pressurised mainlines and burying new valves without locates risks injury, outages and leaks under pavement. Expansion hydraulics are easy to get wrong permanently once buried. Trenching near utilities without locates is how expansion days become emergency days — call before you dig and respect buried electric and gas.
