It is about inverter headroom, matching old equipment to new, and one question worth asking before you order anything: does touching the system change the deal you already have with your utility?
Expanding a solar array means adding modules to a system that is already installed, permitted and interconnected. Physically it is straightforward. The constraints are elsewhere: whether your existing inverter has capacity left, whether new modules can be matched to old ones electrically, whether your service panel can accept more backfeed, and — the one most often missed — whether re-applying to your utility moves your system onto today's interconnection and export terms rather than the ones you originally signed.

Check the utility position before anything else
Modifying an interconnected system normally requires a fresh application to your utility. In some markets an existing system keeps the export terms it was approved under, and a modification can move it onto current terms instead. Because those terms vary by state and by utility and have been revised in several places, this is a question to put to your utility in writing before you commit.
Watch for: An installer who says it will be fine without having checked. Ask specifically: does an expansion re-open my interconnection agreement, and what are the terms for a new or modified system today? Get the answer from the utility, not the salesperson.
Inverter headroom, or a second inverter
A string inverter has a rated capacity and a design window. If the existing one is already near its limit, extra panels either need a second inverter, a replacement of the first, or an AC-coupled arrangement running in parallel. Microinverter and optimiser systems are usually more accommodating, because each new module brings its own conversion with it.
Watch for: Overloading an existing inverter beyond its design ratio to avoid buying another. Some oversizing is normal and intentional; too much clips output at midday, and you will have paid for panels whose best hours are being thrown away.
Matching new modules to old ones
Modules from the original installation are frequently discontinued. On a string design, mixing electrically dissimilar panels within a string drags the string toward its weakest member, so the usual approach is to put the new modules on their own string or their own inverter input rather than interleaving them.
Watch for: New panels spliced into existing strings because it was easier to wire. Ask how the new modules are grouped, and whether the design keeps the old and new electrical characteristics separated.
Roof capacity, layout and — again — roof age
The remaining roof planes are usually less good than the ones already used: more shading, worse orientation, more obstructions. An honest production estimate for the second-best roof is lower per panel than the first, and that changes the economics of expansion. And if the roof is now several years older, ask how much life it has left before adding more hardware to it.
Watch for: An estimate for the new panels that reuses the per-panel production figure from the original array. It is a different roof plane with different sun. Ask for the new panels to be modelled on their own.
Electrical capacity and the backfeed limit
There is a limit to how much generation can be fed into a service panel, set by the panel rating and the main breaker. An original system sized comfortably within it can push an expansion over, which means a main breaker change, a line-side tap, or a service upgrade.
Watch for: This being discovered after the panels are ordered. It should be established during the site visit. Ask whether the expanded total still fits the existing panel, and what the remedy costs if it does not.
Permitting, inspection and monitoring reconfiguration
Expansion normally needs a new building and electrical permit, a fresh inspection, and updated documentation. Monitoring also has to be reconfigured so the new modules appear, and your production baseline has to be reset — the old comparison year is no longer a valid benchmark.
Watch for: Being left with monitoring that only reports the original array. Confirm at handover that the new modules are visible individually or as a distinct string, and write down the new expected production so future comparisons mean something.
Warranty and workmanship boundaries
The expansion brings its own module and inverter warranties and its own workmanship coverage from whoever does the work. What it does not do is extend the original installer's warranty, and if a second company drills new penetrations, responsibility for the roof is now split between two parties.
Watch for: A leak later on where each company points at the other's penetrations. Ask for an as-built diagram distinguishing original and new mounting points, and keep it with your documentation.
Expansion is normally more expensive per watt than the original installation, because permitting, design and mobilisation are paid again on fewer panels. A second inverter or a service panel change can dominate the quote. Confirm the current federal and state incentive position, and how it treats an addition, before you sign.

The highest-stakes question here. Existing export terms can be better than current ones, and a modification may move you onto today's. Confirm with the utility directly.
Does my current inverter have headroom, or does this need a second one?
It decides most of the quote. It also decides whether new panels can be added incrementally later or whether this is the last expansion the system takes.
How are the new modules grouped relative to the existing ones?
Mixing dissimilar panels within a string costs you production permanently. New modules should sit on their own string or their own input.
Does the expanded system still fit my service panel's backfeed limit?
A main breaker change or service upgrade discovered late is the classic expansion cost overrun. It is answerable at the site visit.
What production do you estimate for the new panels specifically, on that roof plane?
Reusing the original array's per-panel figure flatters a worse roof. Ask for the new section to be modelled on its own.
Who is responsible for the roof if it leaks — your penetrations or the original installer's?
Two companies on one roof means split responsibility. Get an as-built diagram showing which mounts belong to whom.
Will monitoring show the new modules separately, and what is my new expected production?
Your old baseline is void the moment capacity changes. Without a new one you cannot tell a fault from a season.
