Aluminium wiring repair - three paths, very different prices

Homes wired with aluminium branch circuits in the late 1960s and early 1970s have a known connection-failure problem. There are three accepted ways to deal with it, they cost wildly different amounts, and almost nothing online helps you choose.

Aluminium branch wiring, used widely in US homes from around 1965 to 1974, is not inherently unsafe as a conductor - the hazard is at the connections. Aluminium expands, creeps and oxidises differently from copper, and terminations made with devices and methods intended for copper loosen and overheat over time. The Consumer Product Safety Commission has found homes with this wiring far more likely to have connections reaching fire-hazard conditions. Repair means fixing every termination, not replacing every wire.

How aluminum wiring repair actually works

  1. Confirm it is branch-circuit aluminium, not something else

    Aluminium is still entirely normal and correct for large feeders - service entrance conductors, range and dryer circuits, subpanel feeds. The concern is specifically small-gauge aluminium on 15 and 20 amp branch circuits feeding ordinary outlets and lights. An electrician confirms which you have before recommending anything.

  2. Survey every termination

    The scope of this job is counted in connections, not in feet of cable. That means every receptacle, every switch, every light fixture, every junction box, every splice in the attic, and the panel terminations. The survey establishes how many there are and how many are already showing heat damage.

  3. Choose the repair method

    Three approaches are generally accepted. Pigtailing with a connector specifically listed for joining aluminium to copper puts a short copper tail on each aluminium conductor so ordinary devices can be used. COPALUM crimping permanently joins a copper pigtail with a special crimp sleeve and is the method the CPSC has described as its preferred permanent repair. Full rewiring in copper removes the aluminium entirely. They differ in permanence, price and - critically - in what your insurer will accept.

  4. Devices rated for the job, where devices are being reused

    Where aluminium conductors land directly on a device rather than being pigtailed, the device must be rated for aluminium. Ordinary receptacles and switches are not, and neither are most of the ones sold at retail. Getting this wrong recreates exactly the failure the repair was meant to eliminate.

  5. The connections you cannot see

    Ceiling fixtures, attic and crawlspace junction boxes, and splices buried behind a fixture canopy are where failures concentrate, because they run hot and nobody ever opens them. A remediation that only covers accessible receptacles and switches has left the highest-risk terminations untouched.

  6. Permit, inspection and the documentation you will need later

    This is permitted work in most jurisdictions. Beyond the safety value, the paperwork is the asset: insurers and buyers want the permit, the inspection sign-off, a statement of the method used, and a count of the terminations treated.

When saying yes is the wrong move:
  • The aluminium you have is a feeder, not branch wiring. Aluminium service entrance conductors, range circuits, dryer circuits and subpanel feeds are ordinary, current and not what the hazard research is about. Remediating them because they are aluminium is spending money on a non-problem.
  • A "free inspection" from a company that sells rewiring found it. This SERP is dominated by firms whose product is the repair. Aluminium wiring genuinely deserves attention, but the scope recommendation should come from someone who is not bidding the work - a home inspector, or a second electrician quoting against the first.
  • You are about to rewire or gut-renovate anyway. Paying for connector remediation months before the walls come out for a renovation is wasted. Sequence the remediation into the renovation, or do the copper rewire once.
  • You have been offered pigtailing with ordinary wire nuts as a cheap option. This is not a cheaper version of the repair - it is the failure mode with a bill attached. Decline it, and treat the offer as information about the contractor.
  • Only a couple of devices have failed and nothing else shows heat. A targeted repair of the affected terminations, properly done, is a legitimate first step while you plan and budget the rest. Phasing is acceptable here in a way it is not with a live fire hazard, provided the survey found nothing worse.

  • Have you confirmed this is branch-circuit aluminium rather than feeders? The difference decides whether you have a problem at all. It takes an electrician minutes to establish.
  • How many terminations are in scope, and how did you arrive at that count? This job is priced per connection. A number with no survey behind it is a number that will change once work starts.
  • Which repair method are you proposing, and are you certified for COPALUM? COPALUM requires manufacturer-controlled tooling and certification. If a firm cannot offer it, you want to hear that plainly rather than hear it dismissed.
  • Exactly which connector are you using, and is it listed for aluminium-to-copper? Ask for the product name and get it on the invoice. It is the one detail an insurer or a future buyer may ask you to produce.
  • Does the scope include light fixtures and junction boxes, or only receptacles and switches? The hottest, least-inspected connections in the house are the ones people leave out of the scope.
  • Where devices are being reused, are they rated for aluminium conductors? Ordinary retail devices are not, and installing them on aluminium reproduces the original defect.
  • What documentation will I get for my insurer? Permit, inspection sign-off, method statement and termination count. Agree this before the work, because assembling it afterwards is much harder.

No on both counts. Aluminium branch wiring installed to the standards of its day is not illegal and there is no general requirement to remove it. What is documented is a materially elevated rate of connection failure compared with copper, which is why remediation of the terminations is the accepted response. Removing every wire is one of three valid options, not the only one.
COPALUM is a permanent crimped connection that joins a copper pigtail to the aluminium conductor with a special sleeve and a controlled tool, and the CPSC has described it as its preferred permanent repair. The trade-offs are practical: it costs more, it requires a certified installer with manufacturer-controlled tooling, and availability varies enormously by region. Where it is available and the budget allows, it is the strongest answer short of rewiring. Where it is not, an approved-connector pigtail properly installed at every termination is a recognised alternative.
Devices marked as rated for aluminium conductors are a legitimate part of some repairs, but swapping devices is not on its own a remediation. It does nothing for splices, junction boxes, fixture connections or the panel terminations, and those are where failures concentrate. Treat device rating as one requirement within a full-termination scope, not as a shortcut around it.
Because a standard wire connector is not listed for joining aluminium to copper, and the joint it makes is exactly the kind that loosens and overheats - which is the original defect being repaired. It is quick, it is cheap, it looks completely normal behind a cover plate, and it is widespread. Any connector used on aluminium must be specifically listed for that use, and you should be able to see that on the packaging and the invoice.
Many do, and insurers are frequently the reason the work happens at all - some decline cover or surcharge policies on homes with untreated aluminium branch wiring. What they accept varies by carrier, and some name a specific method. Ask your carrier what they will accept and what evidence they want before you choose a repair path, because doing it in the other order occasionally means paying twice.
The cable sheathing is usually stamped with "AL" or "ALUMINUM", and the conductor itself is silver rather than copper-coloured. The most accessible places to look are inside the panel and behind a receptacle cover plate - but only if you can do it safely, which for most people means asking an electrician or a home inspector during a visit they are making anyway. Build date alone is a hint, not an answer: many homes from that era were wired in copper.
