Ductwork installation means designing and fitting the supply and return duct system that carries conditioned air around your house - trunk lines, branch runs, registers and the return path back to the equipment. Full replacement is disruptive and expensive. In a great many homes the actual problem is leakage and poor design rather than worn-out duct, and sealing plus a few targeted modifications delivers most of the improvement for a fraction of the money.

How ductwork installation actually works

  1. Test before you replace

    A proper assessment starts with measurement: static pressure across the air handler, room-by-room airflow, and ideally a duct leakage test. That is what distinguishes a duct system that is leaking from one that is undersized - two problems with very different price tags.

    Watch forA replacement quote produced from a visual look in the attic. Duct that looks tired is not necessarily performing badly, and duct that looks fine can be badly undersized. Without numbers, nobody knows which problem you have.

  2. Manual J and Manual D design

    Manual J gives the room-by-room load; Manual D turns that into duct sizes, trunk layout and register selection. Sizing is what determines whether a room gets the air it needs at a velocity you cannot hear.

    Watch forBranch sizes picked by habit rather than calculation. "Six inch to every bedroom" is a rule of thumb, and rules of thumb are why so many houses have one room nobody can sleep in.

  3. The return path - the half that gets forgotten

    Air that goes into a room has to get back out. Many older homes have a single central return, so closing a bedroom door pressurises the room, stalls the supply and pushes conditioned air out through the building envelope. Fixes include dedicated returns, transfer grilles or jump ducts.

    Watch forA quote that addresses supply only. Under-returned systems are extremely common and are one of the biggest causes of high static pressure, noise and uneven temperatures. Ask specifically what is being done on the return side.

  4. Material choice

    Rigid sheet metal is durable, has the lowest friction and cleans well. Duct board is insulated and quiet but more fragile. Insulated flex is cheap and fast and perfectly acceptable in short, straight, properly supported runs - its bad reputation comes almost entirely from bad installation.

    Watch forLong, sagging, snaking flex runs. Every compression and every unnecessary bend adds resistance. Flex should be pulled taut and supported at intervals, not draped across joists like bunting.

  5. Sealing and insulation

    Joints are sealed with mastic or approved tape - not standard cloth duct tape, which is not rated for the job and fails. Duct running through an unconditioned attic, crawlspace or garage needs insulating to code, because uninsulated duct in a 130°F attic gives away much of what you paid to cool.

    Watch forSealing quoted as an afterthought, or omitted. Sealing existing ductwork is frequently the highest return per dollar available anywhere in a home comfort project, and it is often skipped precisely because it is cheap.

  6. Balancing and verification

    With the system running, airflow at each register is measured and dampers are set so the design airflow actually arrives in each room. Static pressure is re-checked against the equipment's rated maximum.

    Watch forNo balancing at all. An unbalanced new duct system can leave you with exactly the uneven temperatures you paid to fix, and the damper adjustments that would solve it take an afternoon.

When ductwork installation is the wrong call

When saying yes is the wrong move:
  • The ducts are leaking rather than failing. Sealing an existing system with mastic, adding insulation in unconditioned space, and fixing the worst connections is far cheaper than replacement and often recovers most of the lost performance. Have it tested before you accept a replacement quote.
  • Only one room is a problem. A single uncomfortable room is usually a branch, a damper or a return issue. Replacing the whole system to fix one bedroom is a spectacularly expensive way to move a damper - or you could put a single mini-split head in that room for less.
  • Nobody has measured your static pressure. Without that number, a replacement recommendation is an opinion. It takes minutes and it is the single most diagnostic measurement in the trade.
  • The house is unsealed and uninsulated. If the attic is bare and the envelope leaks, the duct system is not your bottleneck. Insulation and air sealing usually cost less and reduce the load permanently rather than distributing it better.
  • The equipment is due for replacement in a year or two. Duct design depends on the airflow of the equipment it serves. Designing now for a system you are about to change means doing the calculation twice - sequence them together.
  • Your ducts are in a finished, inaccessible ceiling and the complaint is mild. Replacement in that situation means opening ceilings and walls, and the disruption and repair cost frequently exceed the duct work itself. Weigh that honestly against how much the discomfort actually bothers you.

What to check when hiring for ductwork installation

  • What static pressure did you measure, and against what rated maximum? The number that tells you whether the duct system is actually restricting your equipment. No number, no diagnosis.
  • Have you tested the ducts for leakage, and what did it show? It separates "your ducts leak" from "your ducts are too small". Those have very different solutions and very different prices.
  • Will you produce a Manual D duct design, and can I see it? Duct sizes should come from a calculation tied to the room-by-room load, not from what was there before.
  • What are you doing about the return side? The most commonly ignored half of a duct system, and a frequent cause of the exact symptoms people replace ducts to fix.
  • How will joints be sealed, and is duct in unconditioned space being insulated? Mastic or rated tape, and insulation to code in attics and crawlspaces. Standard cloth duct tape is not an acceptable answer.
  • Will you balance the system and measure airflow at each register when you finish? Without it you have a new duct system that may distribute air exactly as badly as the old one did.
  • What drywall, insulation and finish repair is included? On a retrofit through finished space this can rival the duct work in cost. Establish whose job it is before the first ceiling comes down.

Measurement, not appearance. If static pressure is within the equipment's rated range but leakage is high, sealing is your answer and it is dramatically cheaper. If static pressure is high with a clean filter, the ducts are restricting airflow and modification or replacement is on the table. Physical condition matters too - crushed, torn or collapsed flex needs replacing regardless. Any contractor recommending full replacement should be able to show you which of those applies.
In typical houses with ducts running through unconditioned attics or crawlspaces, the losses are substantial - commonly cited in the range of a fifth to nearly a third of what the system produces. The exact figure for your house needs a duct leakage test, which many contractors and most energy auditors can perform. The reason it matters is that this is air you have already paid to heat or cool, being delivered to your attic.
Not inherently - badly installed flex duct is bad. Pulled taut, supported at proper intervals, kept short and run without unnecessary bends, insulated flex performs acceptably and installs quickly. The problem is that it is easy to install badly: sagging between joists, compressed around corners, pinched behind framing. Every one of those adds resistance the blower has to overcome. Rigid metal is more forgiving of a rushed crew, which is a real argument in its favour.
A full duct replacement in an accessible attic or basement is typically two to four days for an average house. Retrofitting duct into finished space with no existing runs takes considerably longer and involves opening and repairing ceilings and walls, which often becomes the larger part of the schedule and the budget. Partial modification - adding a return, resizing a trunk, replacing a few branches - is usually a single day.
Not usually, but it must be assessed. New equipment has to move its rated airflow through the ducts you already own, and if those ducts were marginal for the old system they will be worse for a new one - particularly if the new equipment is a heat pump, which moves more air at a lower temperature. Ask for static pressure to be measured during the quoting visit. Duct work discovered afterwards is the most common change order on a replacement job.
